I found and bought a 92 300D 2.5 OM602 this last spring. 117K well documented miles. Fully stock. Runs well. I want to add ~20HP? to essentially compensate for A/C compressor when I have the A/C on (road trips) and have a little extra seat of the pants feel.

Can I gain 20 HP without a turbo upgrade? If so, how? What real consequences will there be to modding? If you can reply with your experiences and/or links etc. Much appreciated!

Lastly, despite running really well, after I drive it for more than 20 mins (mixed, highway doesn't matter) it seems to have a little less spunk, not awful, no missing, coughing, still smooth, just a little "flat". What can I check on? ALDA port is clear. No documentation that turbo has ever been replaced/rebuilt. Vacuum pump has been replaced. Down pipe replaced. Fuel tank and lines replaced. Regular LOF etc. I have 120K on it now.

I think the AC consumes something more like ~5 HP.

relash the valves & make sure everything is up to snuff. You will exceed what the AC compressor uses by bringing it back to specs.

With just a turning up pump by two turns ( as discribed in increasing maximum fuel) and advancing timing to 20-21 deg. adjusted at idle you will gain some power and torque. Factory turbo will handle extra fueling with no problem and car will be more lively. Boost gauge a must because if you booted
you will overboost engine beyond safe limit. This turbo can make 27 psi so be aware. While driving
I seldom allow boot to come to about 20 and let go gas. While cruising I am aiming to maintain about 2 psi or less. Did I gain any hp? I don't know. But I can tell you car feels very responsive.
